A COMPREHENSIVE ANALYSIS OF PLC-BASED AUTOMATED CONVEYOR CONTROL SYSTEMS IN MODERN MANUFACTURING INDUSTRIES
Abstract
Automated conveyor control systems have become fundamental components of modern manufacturing industries by improving material handling, production efficiency, and process reliability. Conventional conveyor systems often suffer from limited flexibility, manual intervention, higher operational costs, and reduced productivity, highlighting the need for intelligent automation solutions. Programmable Logic Controllers (PLCs) have emerged as a preferred technology for industrial automation because of their robustness, real-time control capabilities, scalability, and ease of integration with sensors, actuators, and supervisory systems. This study aims to provide a comprehensive analysis of PLC-based automated conveyor control systems, emphasizing their design principles, operational mechanisms, industrial applications, performance benefits, and implementation challenges in modern manufacturing environments. The study employs a comprehensive review methodology by critically analyzing recent scholarly literature, industrial reports, and technological developments related to PLC-based conveyor automation. The analysis reveals that PLC-based conveyor systems significantly improve production efficiency, operational accuracy, process synchronization, material flow management, energy utilization, and workplace safety while reducing downtime, human error, and maintenance costs. Furthermore, the integration of PLCs with Human–Machine Interfaces (HMIs), Supervisory Control and Data Acquisition (SCADA) systems, Industrial Internet of Things (IIoT) technologies, and predictive maintenance techniques enhances system intelligence, flexibility, and real-time decision-making capabilities. Despite challenges related to implementation costs, cybersecurity, and workforce training, PLC-based automation remains a key enabler of smart manufacturing and Industry 4.0 initiatives. The study provides valuable insights for engineers, manufacturing managers, researchers, and policymakers seeking to optimize industrial automation systems and improve production performance through advanced PLC-based conveyor control technologies.
